This is the first known paper to describe a Total Systems Approach for increasing efficiency of a continuous cast copper rod line by increasing roll life. By optimizing each sub-process that influences roll life, higher total efficiency can be realized with increased output, more consistency and with reduced costs, while further enhancing rod quality. Every extra ton realized this way is produced at a very low cost, which is basically the sum of energy needed to melt, cast and roll plus a small portion of the consumable costs. Roll life and the variables that affect roll life may be the least understood process element within the continuous cast system.
